I've used the Shack nibbler many times. Works good on aluminium, as long as it's not too thick. I've been though a couple of 'em, so next time I'll get something better.

Had to order it in the mail. Just got it and used it. Exactly what I needed. Came out kind of ugly from inexperience and from starting w/ a round knock out, but a few minutes w/ a file cleaned it up. Typical quality Klein tool. Wish I'd bought it 20 years ago. Everyone on this forum should have one.

Most tool stores should have them or be able to get it for you.
I've been using these since 1972 - I finally broke one (2006) using it on mild steel which was too thick, promptly went out and bought another one even though I'm in Oz (Down Under) and had to order it from the US.
I have one of the ones shown in post #1 as well - totally useless in my experience, leaves ragged edges and bends the material in weird ways.
I also have one of those that goes into a drill press but I was like a 3 year old with coloring in - could'nt stay within the lines, so I don't use it any more.

If you don't want to shell out for a quality nibbler, - what's wrong with drilling and filing...?????
Drill corners and cut with a mini hack saw blade or a rat's tail saw... then file......

The ones that go on a drill are only good to cut in a fast rough motion, to go back and takea a hal notch off an existing cut is unpossible.
I saw a demo of it at a tool show, the guy was making beautiful sweeping freehand cuts in a sheet. I said to him "go back over the cut and take 1/16th more ogg the curve" he tried, and it grabbed and chattered and made an ugly chopy cut.
Yes you can drill and file. Most of you will try this and helicopter the chassis as the drill grabs exiting the soft aluminum.
I'm going to start another topic on how to grind a drill bit to prevent this.
