Aluminum Chassis? Make a template and cut it out with a router and a patteren bit.After you drill out as much material as posible

I use a nibbler and then dremel it down.

I've done it many ways but one simple method is drilling a series of holes around the inside perimeter then file to fit. This is fast, neat and works well every time in soft aluminum.

True but then you don't have an excuse to buy a router and some bits. :D
