I have determined that the problem with my current build is a bad salvaged OT. I ordered a new one this morning. The old one was a laydown type, the new one is a stand up with what looks like pretty flimsy tabs.
I am most likely going to need to install the new one right over the existing hole. Any suggestion on how to reinforce the hole so my OT isn't just connected at the tabs with nothing underneath? I realize even if the hole wasn't there, the support underneath would mostly just keep strain off the tabs.
I have some roof flashing type material I could use underneath, good idea? Anything I need to consider about attaching it?

I'm not fond of flashing. It is not thick enough to provide a good patch and it likes to curl . If you can't find anything else, I guess it will do. I would look for a scrap of regular sheet metal - something a bit stiffer than aluminum flashing.

Go to your local hardware store...they typically have a small metals section with brass, aluminum, and steel.
Fine something substantial and pop rivet it in.

If you have a standup, sometimes you can remove one bell,and make it a laydown type. If it fits the hole. If it does fit, or you can make it work as a laydown, you can also remove the mounting tabs fairly easy if you don't want them on there. Usually most tranny makeer,you can tell them the size etc and what you need mounting size,and they can make exactly what you need. Just tell them you need a laydown instead of a standup for replacement.
If you will still use the standup and want to cover the hole. most places sell thicker aluminum that could be cut to cover the hole and help support in the mounting. Might also look into the cover plates for electrical boxes. Quite a few sizes and shapes that might work.

What is teh chassis material?
Friendly welder might fix you up in less than 10 minutes for about a dollar a minute, and punch new holes.
